Put A/C on high other day and every so often some pieces of foam/gasket material will come out in a perfect 1 inch in length piece. Air is ice cold, running fine, just curious where and how this is happening

My 2010 is doing the same thing but the pieces are different sizes.

Dang...first I've seen this reported here. Which vent? Same vent? Next time take some pics of the foam piece/s. Curious..

It seems like the passenger side vents are the ones I have seen it come out of. The pieces are a gray/dingy yellow color.

Definitely a mystery. Passenger side? Hmmmm....
Let's see if anyone else has this issue.

I'm totally guessing that there's a foam seal used somewhere internally, maybe to minimize vibration or noise and as it ages, it dries out and the excess edges break off...

Well hell! It was just the other day my wife pulled a chunk out the passenger side vent of my 2013 DC.

That’s just the foam gasket in your vents to seal up against the ducts

It seems like every Toyota I have ever owned has done this at some point. It's never a lot, but I think the foam the use to attach the vent ducts together just doesn't hold up well to the heat and cold over time. It's not a big issue, but still annoying.

Had this happen in an S-10 and two C1500s...the 1500's included a sticky black mastic so the foam blew out of the vents and then stuck to everything, as did the mastic. What a great 2 months that was before I ripped it apart and removed all the sealing open-cell foam. The S-10 and other 1500 got cleaned out at the first evidence of foam in the vents.

Ugh. So now our vent gaskets are seeping foam fluid? :)
